The problem

Pumps don't fail "suddenly". They degrade – and give warnings weeks in advance

Only about 0,1% of the data a plant generates is actually analysed, and companies can lose 20–35% doanh thu because of poor data. Most early warnings are ignored until the machine stops.

Time → Machine condition Safe zone Early detection zone Failure 1 2 3 4 5 Metal particles in the oil → Poseidon detected Current waveform changes → ElectroSine detected Vibration rises, bearing heats up → i-ALERT alert Noise, seal leak – only now do people hear it Unplanned shutdown From sign 1 to sign 5 usually takes several weeks to several months – enough time to plan the repair.

Signs your machines are giving you that human eyes and ears miss

Gradually rising vibrationBearing wear, misalignment, imbalance – vibration rises slowly and the human ear does not notice.
Rising bearing and seal-chamber temperaturePoor lubrication, more friction – by the time it feels hot to the touch it is too late.
Metal particles and water in the oilGears and bearings start to wear – oil samples sent to a lab every 3 months often miss it.
"Distorted" current and voltageWinding faults, rotor bars, cavitation – visible immediately in the electrical signal.
Pumps running outside their design regionDry running, closed discharge valves, running off the end of the curve – the root cause of many seal failures.
How it works

Four steps: Measure – Understand – Predict – Act

No need to replace your existing systems. PlusSmart starts from the data you already have, adds sensors only where data is missing, and turns data into concrete tasks for your maintenance team.

1

Measure

Vibration and temperature sensors (i-ALERT), oil (Poseidon), electrical signals (ElectroSine) and existing data from VFDs, DCS and SCADA.

Example: mount i-ALERT on a pump bearing with a magnetic base – done in 10 minutes.
2

Understand

PlusSmart engineers and the analytics platform compare data with how the machine is operating to find the cause, not just report "something is abnormal".

Example: vibration rising at 1X frequency → misalignment, not the bearing.
3

Predict

Rank machines from best to worst, estimate remaining useful life, and flag the "critical patients" before they cause an incident.

Example: 5 of 9 pumps flagged, 2 need action this month.
4

Act

Alerts go straight into your work order system (CMMS). Plan proactive shutdowns, buy spares at the right time, report to management with numbers.

Example: shaft realigned → vibration from 25 to below 3 mm/s.

Four maintenance strategies – and why "predictive" is cheapest in the long run

1. Run to failure

Run until it stops, then repair in a hurry
Downtime costVery high

2. Preventive

Replace on a schedule, even when the machine is fine
CostHigh, wasted spare parts

3. Condition-based

Measure and repair when signs appear
CostLower

4. Predictive PlusSmart

Know the timing and the cause in advance
CostLowest, proactive

Exclusive distributor · ASEAN, Australia, NZWireless sensor

i-ALERT® – vibration, temperature and run-time monitoring

In simple terms: it is like a smartwatch for your machines. Mounted on a pump or motor with a magnetic base, it measures vibration and temperature continuously and alerts your phone or computer when something is abnormal – before anyone standing next to the machine notices.

What it does

  • Measures vibration, temperature and run hours of pumps, motors, fans and gearboxes.
  • i-ALERT AI cloud platform: learns baselines, detects early, prioritises the work.
  • View a whole plant or many plants on one screen.
  • Trusted by thousands of plants worldwide.

Why buy through PlusSmart

  • PlusSmart is a user that helped develop the platform from the start, not just a reseller.
  • We know how to take the platform beyond its defaults: advanced alarm management, deep analysis, ROI calculation.
  • Installation, commissioning and training by local engineers.
How to startBook a short site visit to select the first 5–10 machines for a live sensor demo. After the sensors are mounted on magnetic bases, you collect the data yourself and PlusSmart sends back an analysis report.

PlusSmart technologySmart pump control

ReliaPump™ – smart control for VFD-driven pumps

In simple terms: a control brain for your pumps. It "listens" to data from the VFD to know whether the pump is running dry, throttled against a closed discharge or overloaded – then adjusts itself, reports the right fault and avoids false alarms. In multi-pump stations it shares flow evenly so fewer pumps need to run while still meeting demand.

Four modules – start with the one you need first

  • ReliapumpIQ – dry-run protection (no false trips), dead-head (the main cause of seal failures), run-out. No extra sensors needed.
  • ReliapumpOS – sensorless flow control, control optimisation, valve automation, tank stripping cycles.
  • ReliapumpSync – balances flow (not speed) across multiple pumps, reduces the number of running pumps, compensates for wear automatically.
  • Reliapump360 – combines hardware control with cloud monitoring and reliability, energy and forecasting analytics.

Results to date

  • Iron-ore port: 0 seal failures since 2015, maintenance cost down from AUD 350,000 to under AUD 5,000 per year, 52 → 0 unplanned stops.
  • Geothermal power plant: 24 pumps, energy savings 30% above target.
How to startIf your plant has multi-pump stations, send us trends from the DCS or VFDs. PlusSmart will tell you whether the pump group is at risk of unplanned failure, and whether Sync or IQ would help.

PlusSmart technologyEngineer-led analytics

PlusSmart Analytics – make use of the data you already have

In simple terms: your plant already holds a great deal of data in the DCS, SCADA, VFDs and even handwritten logs – but nobody reads it. PlusSmart pump engineers take that data, rank every pump from best to worst, show which machines are about to have problems and where maintenance money should go first. No need to wait for an "AI" to learn from many failures – the engineers already know.

What it does

  • Derive many reliability, efficiency and energy indicators from a single data stream (for example motor current).
  • Find the "bad actors" – machines that cause repeated incidents – even when they look normal.
  • Detect knock-on effects: a process change in one area raising failure risk in another.
  • Forecast remaining useful life and plan maintenance budgets and manpower from data.

Supporting services

  • Sensor integration and cloud platform deployment.
  • Integration with your work order system (CMMS) so maintenance is scheduled proactively.
  • Commissioning of complex VFD pump systems; optimising and rewriting pump control on the PLC.
  • ISO 50001 energy management systems.
How to startTell us which pumps already have DCS or VFD data. PlusSmart will propose a small pilot group for our engineers to analyse and send you the results.

Poseidon Systems Trident™ – real-time oil quality and metal debris monitoring

In simple terms: instead of taking oil samples every few months, sending them to a lab and waiting for results, the Trident sensor sits directly on the oil line and "tests" continuously. As soon as the oil starts to degrade or iron particles appear (a sign that gears or bearings are wearing), you know – the earliest way to detect mechanical failure in oil-lubricated machines.

Product range

  • Trident QW3100 / QM3100 – oil quality sensor: current oil condition, trends, remaining useful life (RUL) forecast, condition-based oil changes, lower oil consumption.
  • Trident Wear Debris Monitor – in-line metal debris sensor that detects metal particles and contaminants.
  • Trident FQMS 2.0 – IIoT oil quality monitoring system for critical equipment: mining, locomotives, heavy vehicles, power generation, marine.
  • Trident AP2200 – edge device and data transmission connecting sensors to the Internet.
  • Portable & benchtop ferrous wear analysers – on-the-spot testing, no waiting for the lab.

Where it is proven

  • More than 5,000 systems Poseidon systems in wind power worldwide, including more than 400 Duke Energy turbines.
  • A documented case: a Poseidon sensor detected a gearbox tooth fault that borescope inspection and vibration analysis both missed.
  • Suitable for: wind turbine gearboxes, cement mill gearboxes, turbine lube oil systems, compressors.
How to startNominate your plant's most critical gearbox or oil system. PlusSmart will survey it and install a trial sensor running alongside your current oil sampling schedule so you can compare the results yourself.

Authorised distributorElectrical signature analysis (ESA)

ElectroSine ESine3 / ESine4 – diagnosing motors through their current

In simple terms: every mechanical problem in a motor and the machine it drives – worn bearings, misalignment, pump cavitation, cracked rotor bars – distorts the current in a characteristic way. ESine reads current and voltage right at the electrical panel to recognise those signs. Nothing has to be mounted on the machine, which makes it ideal for motors that are remote, hazardous or submerged.

Two product lines

  • ESine3 – continuous electrical signature monitoring for motors and driven equipment, using existing electrical signals with no extra sensors; compact, low-cost deployment.
  • ESine4 – for multi-asset systems: high-resolution current/voltage data and full 3-phase analysis (phase imbalance, phase loss, ground faults, power factor, NEMA/IEC derating).

Fault groups detected

  • Rotor: cracked/broken rotor bars, end rings, static/dynamic eccentricity.
  • Stator: turn-to-turn shorts, insulation degradation.
  • Bearings: outer/inner race, rolling element defects, poor lubrication.
  • Mechanical: misalignment, imbalance, looseness, gear tooth damage, belts.
  • Load: pump cavitation, overload, running unloaded.
  • Supply: harmonics, voltage sags, VFD harmonics, reduced efficiency.
How to startNominate critical or hard-to-reach motors. PlusSmart will assess them at the MCC and record a baseline dataset for future comparison.

Authorised distributorMechanical seals & seal support systems

Flexaseal – mechanical seals for heavy-duty pumps, selected for real operating conditions

In simple terms: the seal stops liquid leaking along the pump shaft, and it is the part that fails most often. Replacing it like-for-like without understanding why it failed means it fails again a few months later. PlusSmart uses data to find the cause (often dry running or a throttled valve) and then selects the right Flexaseal seal for those conditions.

Products

  • Standard and engineered seals.
  • OEM-equivalent replacement seals.
  • Seal support systems.
  • Cartridge seals, fully split, including dual seals – Flexaseal pioneered this design.
  • Repair support through Flexaseal Australia.

Key technologies

  • Triple-ply metal bellows – unique to Flexaseal; withstands very high temperatures and pressures above 100,000 kPa. Ideal for boiler feed pumps in coal and geothermal power plants.
  • FlexICE™ – a diamond-like carbon coating that bonds even to tungsten carbide, handles large pressure differentials, dry running and poor lubrication. Ideal for high-pressure slurry pumps.
  • Split seals – for large-shaft pumps, water pumps, turbine pumps and mining tailings.
How to startList your most frequent repeat seal failures with operating conditions (liquid, temperature, pressure, speed). PlusSmart will propose a trial seal for one or two of your hardest-working pumps.
View details → Send your seal failure list
PlusSmart technologyIndustrial AI camera

PlusVision™ – smart cameras for safety, leaks and equipment condition

In simple terms: ordinary CCTV only records footage to review after something has happened. PlusVision "watches" and alerts immediately: oil leaking, a seal dripping, a tank about to overflow, smoke, someone without a hard hat, someone entering a restricted zone. It runs on existing or new cameras and processes video on site, so no big server or fast connection is needed.

Process & equipment monitoring

  • Pipe leaks, mechanical seal leaks, oil leaks, relief valve discharge, overheating, smoke, fire.
  • Tank overflow, blocked sumps, slurry leaks, slippery areas.
  • Reading analogue gauges (pressure needles), valve positions, isolation status (LOTO).
  • Vibration/equipment condition through images.

Safety & security

  • PPE: hard hats, glasses, ear plugs, working at height.
  • Entry into red zones and unauthorised areas, safe walkways; muster points in emergencies.
  • Hot work permits (is a fire extinguisher present?), confined spaces.
  • Operator fatigue and distraction; slips and falls; safe movement of vehicles and people.
  • Lightweight Linux base, REST API integration, connects to SCADA/historian/DCS.
How to startTell us the area and your biggest concern (leaks, safety or equipment). PlusSmart will choose the right camera/edge configuration and guide a trial at a few locations.

FAQ

Frequently asked questions

How is predictive maintenance different from preventive maintenance?

Preventive maintenance follows a schedule whether the machine is healthy or about to fail. Predictive maintenance follows the measured condition, so you intervene at the right time, avoid replacing parts early and avoid unexpected failures.

Can we start if the plant has no sensors yet?

Yes. PlusSmart starts from existing data such as VFDs, DCS, SCADA and motor current, and only adds sensors where data is missing.

Does the i-ALERT sensor need wiring?

No. i-ALERT is a wireless sensor mounted directly on the pump or motor with a magnetic base, measuring vibration, temperature and run time.

Can it connect to our existing SCADA/DCS?

Yes. PlusSmart integrates with your existing SCADA/DCS and work order system (CMMS) so alerts create maintenance tasks automatically.

Can online oil monitoring replace sending oil samples to a lab?

The Poseidon Trident sensor gives continuous results and immediate alerts, reducing reliance on external sample analysis and enabling condition-based oil changes instead of scheduled ones.
